Strange Accurance with hard drives

I had a strange thing happen. Had a 160 gig Hitachi HD in a single volume configuration with a raid card(dynamic disc) start erroring in the event log with a soon to fail HD warning. many attempt to fix the bad sectors and several hard drive utilities (from Hitachi)later, same problem...HD failing. So a week ago(not wanting to give up) took out the drive and converted it to basic and formatted it. Now not one error after a week of using. Why would XP and Hitachi drive tester both test as failing but now works fine a week later?

Wild guess: It may have been a file system problem but they saw it as a bad block instead.
Another guess: Maybe one of the pins in the ribbon cable wasn't making complete contact until you removed the drive and reconnected it.

Your "fix" is only temporary. Drives fail for two reasons; platter surface failure and mechanical failure. Bad sectors are surface failures. Formatting only refreshes those bad sectors and wipes out those marked as bad in the master file table. You should run chkdsk /r to test and mark bad sectors [now clusters or allocation units] as unusable before you store any important data there.
